Convoluted foam, better known as egg-crate, is the workhorse of even-pressure cushioning. Its surface is a repeating field of soft peaks and valleys, formed by pressing a foam sheet between meshing rollers that split one bun into two mirror-image convoluted pieces. Those peaks are the whole point. Each one flexes on its own, so when a product presses against the sheet the load spreads across dozens of contact points instead of concentrating on a few. That distributed pressure is what protects flat panels, glossy surfaces, and lightweight assemblies that would otherwise pick up a dent or a witness mark from a flat pad.

Why it beats the commodity version

A plain flat pad cushions, but it also transmits a single, broad pressure across the product face, and any high spot in the box becomes a pressure point. Egg-crate foam solves that by conforming. The peaks compress to match the contour of whatever sits on them, cradling irregular shapes and holding them without a rigid grip. It is also efficient with material: the convoluting process turns one block into two usable lids, which keeps the unit cost low. That combination of gentle, distributed pressure and economical production is why egg-crate is the default choice for case tops, where the job is simply to press the contents down and keep them from moving.

Fabrication and durability

Density is chosen for feel and recovery: a softer 1.2 to 2.0 lb/ft³ grade gives a plush, forgiving press for light goods, while a firmer grade in the mid range holds heavier contents down with more authority. Open-cell PU offers the softest touch and best conformance, while PE delivers more resilience for parts that need firmer restraint.
